The process for building a helmet is as follows:
After you get done with the cardstock pepakura model, you will do these steps:
1. Resin the outside of the helmet lightly
2. Resin and Fiberglass the inside of the helmet
3. Resin the entire helmet with a thick coat (this step can be repeated as many times as desired until the helmet is as strong as you want it)
4. Sand and primer the helmet
5. Bondo the helmet (this step includes sanding between each layer of bondo so that you can keep the helmet smooth and detailed. It can also be repeated as many times as you want)
6. Primer the helmet
7. Spot putty the helmet
8. Wetsand the helmet
(Steps 6-8 can be repeated until the helmet is the desired smoothness)
9. Paint the helmet
10. Add visor, padding, lights, etc.
To get the size of my helmets, all I do is measure the height of my head from chin to top and then add a little bit to that measurement to get the height of the helmet. It isn't perfect but it's the way I do it.
I made my ODST visor and my Mandalorian visor from some clear plastic that was meant to be used as a mold for stepping stones. I bought it at JoAnne's craft shop. Then I cut it the shape I needed it and sprayed it with some VHT Niteshades black spray paint tint which I bought from their online website. Then I hot glued it in to the helmet. For the gold visor I had, I just bought a gold tinted motorcycle visor from some online motorcycle gear website, cut it to fit the helmet, and then hot glued it in.
