@Islo: this is a time when i try to teach the value of complementary materials. So in this case, id go with .25"-.5" wood for a support structure(hilt and blade one peace), foam to fill the body, and PVC or sliver acrylic sheeting as a hard shell. (but you can get away with foam board or another sheet material) hope this helps ya

Hi, I've been watching your videos, learning lots, and am so impressed with the work you do, especially the thought you put into choice of materials for the props you make. Along those lines, I wanted to ask for your suggestion. I'm planning out building a Final Fantasy 7 Buster Sword, but can't really decide on the best materials to use. Wood is an option because the shape is easy to obtain, but the size of the thing (52 x10 inch blade) would make its weight unwieldy and unsafe. Foam would certainly be lighter, but I worry about its durability. Also, the presence of two holes in the blade right near the hilt of the sword is giving me difficulty thinking of how to unify the structure to have stability between blade, hilt, and handle. I'm really curious what thoughts and opinions you have about it.
