if you mean by rewiring the headset, you're right. i had thought about it, but the casings for the ear cups are solid cast rather than a joined or sealed piece. Perhaps if this repair job fails and I'm feeling brave I'll do that

is it possible that if my cable is too thin that this will not be possible?

If the wire is too thin it's possible the solder is causing too much electrical impedence (if the signal is VERY low voltage).
More likely you have a crossed connection causing the signal to complete before it gets to the speaker. make sure you tape the solder point so it doesn't touch the ground :)

You may want to use and epoxy to seal it to prevent wear on the wires.
