I just did the same mod to my 01 KLR, not too loud, but loud enough so that you can hear the bike and don't sound like George Jetson when you ride.

@bearhamo Good Question about the nuts! Some people tap the three holes with a tap and die set, but the stainless steel was too thin for me, but it should hold if you don't smack the tip against anything. I used a little dab of Gorilla glue on the very edges of the nuts and CAREFULLY installed the Nuts and bolts without the tip. The next day I carefully removed the bolts and the nuts stayed secured to the inside of the muffler. I then installed the HMF tip and securely tightened the bolts.

@Xtremnrg What did you do for screws? I just ordered an HMF tip but I am assuming they come with fine thread bolts. I guess if I have to, I could drill a tack and thread hole for each and weld nuts in. Suggestions? Thanks.

@verndodd you can get the HMF muffler exhaust tips on Ebay for about $29 to $35 dollars. I found a used HMF tip for $10 on Ebay......Once you 1 1/8 hole saw out the spark arrestor use high temp gasket sealer between the HMF tip and the muffler....You can also use an exhaust tip from a Yamaha Rhino....

just got klr and saw your frugal exh mod. wondering how much tip cost and how you got spark arrestor out. i cut the hole in mine but it won't come out even though it will move around. thanks

Looks like a replacement exhaust tip for a HMF muffler. I used a 1 1/8 hole saw and removed the spark arrestor from my KLR. Then drill/ tap and bolted a HMF Tip similar to jackardept's. I used some stainless steel screen as a spark arrestor...
My question is,,, does it make it annoying loud? or is it near the same volume, just without tweety?
