Are you sure your gap motor is synced with the line voltage? It will pulse or misfire if it isn't set correctly. That can kill your transformer or caps if you don't have a properly set safety gap.
It does appear that you are over coupled. Bring the secondary up just like triggerhappy said. Those racing sparks and sparks from secondary to primary will wreck your secondary. Not good for the primary circuit either.

Hehe i didn't know you where the one on 4hv, coillah. Anyway, yea i meant changing the tap point, but i may not know what i am talking about. And remember, do not raise the secondary much at a time. Just use some computer paper and add like 5 sheets at a time, and when you find where you get the best performance. just find some object around the house that is the same thickness for a more permanent 'spacer'. But, if that worsens the problem you may have to raise the primary...

You need to tune it, not because of spark length but when the gap sounds so 'sharp' and loud, it is usually not tuned. Also, if you are using rsg(which you are :P)you have to make sure that the motor has sped up to full speed before adding the high voltage, or there will be a high voltage spike that will burn the transformer out possibly. With static spark gaps though, the gap is constant so there are no voltage spikes. I noticed primary to secondary arcs, you need to change the coupling.

By tuning it do you mean, change the tap point? I reconfigured the gap to run at full speed before I introduce power into the primary circuit, I still have intermittent sparking in the rsg, and sometimes I can hit full power without so much as a single spark!?
I will raise the secondary a bit and see if that helps. Thanks!
