  • It's the fan from the power supply. Can't complain, I got it for free: 60V / 10A and other than the fan noise, everything is fine.

  • Yes, leading edge has a brass tube and I applied copper tape to the leading edge to help spread the heat a bit farther from the leading edge. The heating element is inside the tube and consists of nichrome wire going through glass beads. I use a variable power supply to adjust voltage / current and thus temperature.

    No plans for it. Nothing is critical though; build one according to your needs.

  • Temperature depends on the foam you are bending, its thickness and how quick you want to do it. Experiment with something around 70 Celsius (170 Fahrenheit). Hotter may start melting the foam. You'll know it's too hot if the surface of the foam becomes glossy.
