Man, I wish you still had this for sale because when I was fired they kept my clothes and now I am sitting here nude!

@benefielblues First start with a template made of cardboard so you get everything the right size before you start cutting the stiff foam. Also to "fix the shape" find something that the mask can sit on "as if worn" I used a small garbage can that had a rounded lid, and use a blow dryer to GENTLY WARM it (not hot) and then let it cool for a couple hrs. do this several times to set the mask's memory to stay in a proper shape.

@benefielblues I used stif foam (pink insulation foam that comes in a sheet from home depot or lowes, it was a about two inch thick I believe. I cut this into a ring shape. The size of the outside of the ring = the size of the inside of the mask. The size of the inside of the ring, was the size that fit comfortably on my head while holding the mask at the proper height (smaller inside hole would sit higher on your head, larger would sit lower).

how did you harden the mask? I'm planning on getting one of these masks, but they're terribly flimsy so I figure I should harden one myself. Was it just by heating it?
