how much space did it take on the usb stick?

It takes about 100 megs on my SD card. However, you can set it up to run completely without SD card. Also, I use a 160GB external USB HDD. One game takes anywhere from 200 to 4000 MB on the disk

what program did you use to make mario kart 2.8gb its usually 4.something?

@329712 WBFS manager was used to import the games to HDD. Mario Kart ISO is 4+gb, but that's only because it's padded. A DVD is 4+ gb, and in the iso, the whole DVD is stored. The WBFS manager only saved the portions of the ISO that contain data.
