Here is the Lego Minifigure costume that I made for my son. The head is made of pink insulation sheets (Corning Foamular 250 polystyrene, purchased from Home Depot) and the body and legs are made of 3/4-inch high-density white foam used in upholstery (purchased from a fabric store). The pink insulation sheets were stacked and glued together with 3M 77 Spray Glue. The edges of the upholstery foam was glued together with 3M 74 Spray Glue, this is an orange-colored glue. All the colors were painted with Krylon H20 Spray Paint (Ace Hardware and Michaels Art and Craft carries this product) The Krylon spray latex paint was mainly used because regular spray paint will rapidly melt the pink insulation when applied.

  • How did you get the face to match the regular lego man face? Im trying to build a costume and cant find just a face to scale out so that I can cut it out to paint on the head I built.

  • @EquipmentOperator87 Using a digital photo of a real lego minifigure, I used software to draw in a grid over the image and used this to scale to a lifesize model of the head. I also had an digital photo of my son's head which I superimposed on the lego image to see the best place for the eye holes. You can use any photo editing software, I used Corel's Photo-Paint. It worked out that the lego mouth is where he looks out.

  • Thanks for the great feedback. The legs, and body, were made from sheets of upholstery foam glued together. Your costume is amazing also. I've also added a second video in the vertical.

  • I love this costume. I made a Lego head out of styrafoam in a similar way, used a digital image to scale it, but in the end I am not a perfectionist so its wasn't fabulous like this. This is really something! WELL ONE!

  • This is the best lego man costume i've found on the net. It would be awesome if you could provide us with more details on the fabrication of the costume. Sadly we're all not as creative and handy as you are so detailed instructions would be so awesome. Thanks!
