Challenge:
Current facility was small with a poor flow of material and people resulting in efficiency losses and safety hazards. Upon initiating the process to move to a new larger facility a major new customer opportunity required preparation of over 30 PPAPs and new tooling in an unprecedented compressed time frame.

Process:
Worked with employee team to prepare new lean layout and commence move while in parallel launching a quality communication process with new customer and implementing upgraded quality control and PPAP procedures.

Result:
Move completed on time without adversely affecting production and financial performance. Manufacturing productivity has improved 30% since completing the move. PPAPS delivered on time resulting in new customer issuing production orders.

Experience:
If someone would have asked us if we could move our plant and provide some 30 PPAPs and 6 sets of tools (which usually take 6 weeks each) in one month, we would probably have asked if they had seen a psychiatrist. If they added having a good shipment month, good efficiencies, low labor loss, and decent on-time performance, while experiencing a light inbound sales month, we would have known they were crazy! But, the fact is we were crazy like foxes and were able to do it ALL! Teams of people from tooling to material movement to setup to production to office, worked seamlessly together to get this monumental effort completed on time and with improved performance! The crowning achievement was my receiving a call from our new customers President indicating how appreciative their whole organization was of our excellent efforts to support them in their time of need. That was one of my proudest moments in business!
