Look for the five pound box of Sculpey or SuperSculpey aka Polyform. You can sculpt a lot of the rigid parts like the tusks and ears. If you haven't used the stuff before, use metal or wooden implements, never plastic (it sticks to the plastic).

The chestplate should have some ornamental holes or puncture marks to permit vision.

Just make sure you nephew's headpiece includes a bit of a helmet for when you forget you're now 3' taller than normal.

I think that could work! I have a nephew who would go for it. I need to start pricing stuff, like tusks. We could enter the cosplay at A-KON.

Interesting Proof of Concept. Reminds me of a plan I had for a Thark suit which involved a child standing in a harness on my back.
