I took a look at it yesterday to see about the EGR block off and it doesnt look like any easy task.

no, with a 6.0 removing the "CAT" actully helps with your longjevity, motor runs smoother and cooler.
blocking off your EGR is a Massive Step in improving your 6.0 diesel truck

Wouldnt hurt a thing. I putting a 5" straight-pipe on my 03 6.0L pretty soon. What you have to worry about with a 6.0L is the what you said the EGR and head bolt failure. This only happen though, if you tow hard and heavy or put a programmer on your stock truck. A 6.0L without heads studs will pop like a cork with performance tuning! The EGR system just introduce tons heat into the engine and coolant, which aid the head gasket/bolts in failing. ARP head studs and an EGR delete and your solid.
