Try green sand or oil sand casting. I think you will get a far superior casting. If you have to mill the 'B' why not mill the 'B' from plate.

I don't want to sound like a hardon or anything but this was only good as an exercise. Your casting came out so rough and needing so much work that it makes this whole thing a waste of time & resource when that 'B' could have been machined from solid billet more easily and speedily than making your casting and then reworking it. Nice job otherwise though.

What kind of styrofoam did you use ?

Styrofoam used was plain white 1/2" insul foam sheet, picked up from Home Depot. Thickness was reduced to about 3/8" - about the thinest section that I've found to work in loose sand. Any shapomg required was done with hot knife/hot wire. Available from Hot Wire Foam Factory
Aluminum was melted to 1650F - to ensure the pour didn't cool before mold was completely filled/foam vaporized.
