Have you considered making a real one? not sure as far as the blade but i would use some wood for the handle. carve it. and attach the blade to the top. as for the blade i would mess around with some sheet metal and grind stones. the foam for me seems kinda cheezy. if id had time id do it for real.

@richard05105 They explain how its possible for the crew to survive the microwarp drives and jumping. Crew is in a fluid. Now I don't know if that works in real life but I've never tested it so I can't say its not possible.
