Maybe we should consult Thrand on this. His shirt of riveted/soldered mail seems plenty authentic, he ought to know how much it cost to get it made. I've seen varying costs for mail online, ranging from $245-$700, some supposedly steel that were in the $500-700 range. I have no way of vouching for their quality though, short of buying them(which I won't do). They did blow up a car with 44 sticks of dynamite(that's how many Geoff said they used anyway) in season two though, seems like that would well envelope the cost of a shirt of mail, heh.

A single shirt of aluminum costs 500 dollars and upwards from my tests, so a shirt made of authentic riveted iron or steel would be really REALLY expensive. A thousand dollars minimum, and you'd have to have someone on-hand who is able to repair any damage it takes so that you can film the test. The one shirt they had in season 1 wasn't even tested against the Naginata or Katana thrust, and from then on they used butted and really tore into it.

The only use of butted mail that can't be explained away as budget concerns would be William the Conqueror vs Joan of Arc, and I'll be the first one to say that usage was probably demanded by the execs in order to make Joan win. An older man brutally murdering a young teenage peasant girl on camera probably was not something they'd show.

Well, for one bit of proof I have the time when the Samurai expert used a piece of armor from his own personal collection to test against the Spartan Spear, and there was the Ninja expert who brought most of his own weapons in Ninja vs Spartan, and the Apache bowman using his own bow and arrows. When you add that together with using crash test dummies and not having the money to make expensive rigs for the gel torsos (remember when the gladius hit the metal "spine"?), it's rather obvious they had a practically nonexistent budget for the first season.

They wouldn't be ripping through multiple shirts every week, but any shirt they tested against a thrusting weapon WOULD be damaged. Not nearly as dramatically as butted mail, but mail isn't an impenetrable force field that doesn't take damage when it blocks blows. Testing a slashing weapon against it limits the damage to mild scratches and maybe some chipping, but testing piercing weapons would cause damage and break rings.

Additionally, when the whole purpose of a show is to test the various weapons and armor of warriors, the number one thing you don't want to skimp on is proper armor. I believe it to be far more likely that they simply used butted mail in almost every instance because a casual viewer has no idea about the differences in riveted/butted mail and simply accepts mail to be...mail. It wouldn't exactly be the first time they deceived viewers for the sake of entertainment.

But, lets assume for a moment that it was actually about cost. Mail is actually only used in a small few episodes throughout the entire series, and in the first season, only twice that I recall. It is not as if they'd be ripping apart multiple chain shirts every week; the one in the Viking/Samurai episode was undamaged, and the one in the Wallace episode was butted and destroyed by the Zulu spear, which was not going to replicate that sort of damage on a riveted mail shirt, if it damaged it at all. I have serious doubts that just one more use of a riveted mail shirt in the first season would've broken the bank for them. (it is a text limit issue, so I'm having to break up my posts)
