Actually Aizen knew about Ulqiourras 2nd release. Aizen knew about everything ( he said so to ichigo) Besides Ulqiourra only says Aizen has never seen him in the form. That is all.

Personally, I think that Barragan should have been the Primera (Espada #1) because of three things:

1. He was the King of Hueco Mundo

2. He can literally breathe out death. That is the most powerful ability out of all the Espadas, IMO

3. He was very hard to kill

@Hizosable I support the idea of Aizen intentionally mixing up the Esparda's power ranking to confuse the enemy. I personally think the two most powerful Esparda are Barragan #1 since he can kill anyone with a single direct strike, and Ulquiorra since he is able to fight evenly against Ichigo's full hallow state. Staark has to sacrifice his own soul when using his powers, and while he may be extremely powerful, his power itself is also his weakness.

@Nyrufa well to be fair Ulquiorra states that aizen did not know about the 2nd resurreccion and theres some other times like in the espada corner thing that gin does its also implied that no one really knows that he has a 2nd one. Sooo based on the strength of his first resurrecion he probably does rank lower then barragan stark and harribel. with the 2nd one included he definitly is stronger then harribel at least.

I think maybe it may have taken him some time before he could age those wolves Starrk had or maybe the 1000 ceros he was hinted to have. It did take some time for him to age Hacci's barrier either that or Starrk had an another ability we didn't get to see :/

In fact man, the Espada are number not by power but amount of reiatsu.

The sole reiatsu of Starrk was killer for every hollow near him. So maybe thats why he is the Primera Espada

@hayman102 Althoguh Barragan's time-rotting ablities would trump Starrk's powers in a fight, Aizen made Barragan #2 because he saw that Barragan had a glaring weakness to his own ablilities and could be easily defeated by someone like Hachi. Stark on the other hand cant easily be defeated by ANYONE, so he got the #1 slot.
