When it comes to the handle when you put the pvc pipe over the dowel,instead of just stuffing it I would suggest using Great Stuf spray can insulation. Its lite, sticky and would fill the space if done slowly. Particularly the Greatstuf Crack and Gap filler.

I used this tutorial to make a really big sword (about 5 ft long) and instead of inserting the dowel between the taped pieces of cardboard i stuck it on one of them with tape before taping the two pieces together, and it really helped. I also did the same as mayracristinaraog (make a line in the center of the cardboard pieces so that they would bend the right way). Thanks a lot for the tutorial ! :)

Hey! I tried to make sword following the same steps, but each time, I failed to get the dowel inside the taped sword blades. When I did manage to get the dowel in, the tape ripped. :( I was wondering if maybe the cardboard I got was too stiff? Or would it be possible that I taped the blades together too tightly? Should I try not to tape the edges together so tightly? Otherwise, this is such a great tutorial!

@rynris The same has happened to me before. It could be like you mentioned, cardboard too stiff or tape too tight. But for me, it was mostly because the blade was too small thus making the 'tunnel' even narrower. I would suggest not to tape it together as tightly?

@rynris something you could consider is to use the blunt edge of a pair of scissors to go over the center of the sword, make a line in the center, where you want it to fold, just so that it's easier for the cardboard to bend when you insert the dowel. Hopefully it'll help :) good luck!

If the gap you made in the PVC Pipe can fit snugly with the Cardboard Blade, you don't really need any glue =)

xD lol well, im thinking of saudering a hole in the pipe sliding the wire thru and wrapping it around the blade, then decorating it with two layers of DT and then card board for paint and stuff xD i went over board. =/ metal pipe instead of a pvd lol and really thin wood not cardboard

I got the cardboard froma local bookstore. Its rigid and strong enough to like withstand my swings and poses btu i really DONT recommend trying swordplay stances with it X_X

Hmmm I think the dowel I used was roughly 16mm and my blade was roughly 2.25inches heh ^^;

Honestly, feel free to use any size and measurements you're comfortable with and your common sense feels right about =) My video is just a rough guide ;)

If the weapon you're talking about is like a japanese Katana then this method might need some tweaking. Because this method is only suitable for straight sword =)
