For the full 2'x3' frame I'm using above I'm using three 3HP shop vacs in parallel... but those who really know how to do this properly will tell you that shop vac HP does not correlate to vacuum pressure, which is measured in Hg or PSI.
@IlyaSPARTAN108 : I do make visors this way absolutely. As for buying/selling armor, most of that is handed through forums or personally among fan groups. There aren't many places to buy because most franchises don't want to give permission. For instance the 501st Star Wars costumers mostly make costumes for their own group and do not sell outside of that for legal liscencing reasons. There are a few studios out there though.. you'll have to google them.

The bucks that are used for forming are made in a varity of ways, carving, scultping, 3-D modeling and resin lamination. The plasting is reasonably durable. It's not real armor by any means, but can be made as strong as you like it.
@SeanBradley what kind of plastic did YOU use? polystyrene? and once you make the copy mold, do you cut it out or pour resin in and thats your mother mold?
