Very interesting !! I actually blew some lifepo4 cells too and never dared touch the melted cells and plastic result. A lot of grey smoke came out and some browich smelly fluide too from overcharging
Ive always wanted to take alook inside one of those things.
Ive moved away from BMI/LifeBatt and am now onto A123 simply because LifeBatt are not offering loose cells to the public. Bad management ? well thats $6000 of my money they wont be getting.

I'm running LiFoPo4 pop tart cells (Ping made) in an ebike. I'm Reid Welch there. Will subscribe and watch your AWESOME, thoughtful progress, pilgrim.
Would it be possible to made lightweight battery packs (containing many cells), and then using the heavier cables to connect the packs together and to your controller? I Am subscribing to your sight as I am very interested in projects of this sort. Thanks and keep up the good work.
Thanks for doing the guinea pig bit Andy! It'll definitely make me rethink my next battery pack. I'm surprised at how flimsy those foil connectors look on the inside of the end caps.
Good work Andy, I'll never forget your words after you shorted the first cell and caught some of the vented gas in your mouth... "LifePo4...it tastes like chicken!"
Hmmm LifeP04 and chips! >:) my favourite meal. Expensive though! :) Moral of the story, do not stress ANY of the connections on these batteries at all! No big ass cables attached to them that can stress the poles. Very soon this chicken powered Varadero will be hitting the streets!

you are using bolt up cable lugs , wouldnt crimp fittings be more compact and have lower resistance ?
you will probably clamp the cable to something near the battery too so you dont break off the battery terminal with cable vibration ?
p shaped cable clamp would be cool
have fun ! :)
