Nice job making your wire frame... PVC pipe-- why didn't I think of that?? I use PVC pipe for everything else...! You can make larger and smaller ones for different jobs. Brilliant!
You know that sweet smell and taste of the fumes is seriously toxic, do it out doors. other than that woot! I love hot wiring poly foam. I'm an upholserer btw I know these things. another cheep way is with a jigsaw and a boshe rubber/foam blade or an electic meat/breadknife. oooo a band saw work good too. keep me updated.
i was wondering if that type of foam gives off toxic fumes when cut is it common practice to hotwire cut that type of foam and i guess , in hind sight what type of foam are you using?

Yes, it's a little easier to move around than a carving knife, however I will mention that the cutter I made is a little large, I should build one that's a bit smaller to actually carve the features of fursuit heads. The one in the video is 10", I to make a 4" - 5" version as well.
I have another quick and dirty tutorial video on how to make a hotwire cutter. I will, however, say that while they're useful for quickly cutting foam and rough shaping its not as useful as I thought it might be for doing fine, detailed shaping.
Pen knives are also not a good tool to use. Go to home depot and buy a large package of utility knife/box cutter blades. I found the blades alone to be more useful than pen knives.
