A hand plane would have been much more efficient and precise at shaping the scabbard than that rasp.

Wow thats really cool. When i made my katana i found an easy way to make the scabbard. Take thin sheets of wood and trace cut layer by layer then glue them together. Its not as fast as your way but its more accurate and gives a tighter more snug fit. But really cool man.
