sweet stuff, what computer is running EMC to the Gecko 540!
I cannot get good results on large files. I lose steps in Z-axis. It's computer related with Latency.

PIII and power management reduced to a minimum. no fancy hardware.
for emc2 you need low latency. PIII and early generations of P4 are suitable

@DivineInterllect : 512mb , but I suggest 728 or 1gb at least. !if you use 2 different ram, make sure that the bigger is in slot 1

I was building a mini-itx with 2gig ram and was told I can't for Linuxcnc. So I suppose they may have been mistaken then

its the original StepFour driver box ....you need to make a stepper.hal, a pinout.hal and of course a machine.ini. If you want I can send you this files for your consideration.
can you send me your stepper.hal pinout.hal machine.ini please, do you use the sf-c2 controller box or the older one with 4 sub d ports on the front?
