He didn't die. Nor was he turned into a Chimera. He was knocked unconscious and Flint never found him. Porky however, did find him.

You're taking the term "Robot" a little too seriously. When Porky calls him a robot, he doesn't mean literally a robot. He means that Claus is under his control, and will follow any order, just as a robot would. At the end of the game, he takes off his mask to reveal that he is indeed fully human.

They don't really precised if the pig mask army found him death or not, but they did found him. They also transformed him into a kind of Chimera, if you look at him closely, you can see his left hand normal, and his right gray, and when you fight him, you can notice he have a kind of gun remplacing his right arm (like megaman or samus)

Remember this dude Yokuba? The Pig Mask army did the same thing to Claus. They half robotised him in order to save him
