@carsazxs I do cut the polystyrene smaller than what the tank size is to accommodate. The amount to cut depends on how much grout you're going to add. 1/2 inch to 3/4 inch should do. It's always better to have it a little bit too small, then you can add to it to reach the perfect size.

It should work, you might put a couple extra layers of grout on it. I would test it out first for a week or two. I assume you're wanting this under tank heater for a snake?

I'm currently working on a waterfall project. What I plan on doing is covering the areas that the water will be on 24/7 with aquarium grade silicone. The rest of the areas not coated with water constantly will be covered in many layers of non-toxic acrylic sealant.
Do you mean using Papier-mâché? If so I've never tried that. As long as it turns out durable, and you're able to seal it with a non-toxic sealant it might work.

Just the supplies for this project cost around $90. But this is a 110 gallon tank. So you could probably do it for around 50 bucks.
