You could have cut the bottom out and tried fiberglassing. Hard as shit and it is fairly easy. I am going to try and do a build like this, just a little short on cash right now.
Well, more specifically I soldered the controller ports to a usb controller chip, which was then plugged into the motherboard. This makes the controller ports the actual USB devices. There are a lot of chips out there that you can find to help with the conversion.
Probably - emulation of the PS1 and even the PS2 has become fairly solid, but to me it isn't worth it due to the size of the games. It's definately feasible on a regular PC (I have it on my media PC box), but to mod a PS1 console would be too expesnive and not worth it due to the large harddrive and more horsepower needed for the emulation.
Personally I think its rather interesting seeing such a modern hard drive (solid state?) in an old cartridge. Not to mention a complete PC inside an NES. Makes you wonder if they fathomed something like this 25 years ago.
I joke with a buddy at work about his iPod Nano "Hey, is that your new computer?" Who knows, in another 25 years it just might be :)

The PS1 actually emulates very well on my old 1.6ghz atom netbook, I think you could probably emulate anything up to the N64 in a fairly small box.
