rory came back to life as a plastic roman thing because the doctor remembered him. he stayed as a plastic robot thing until the doctor went to the other side of the crack which caused him to never exist (except little parts of him would be remembered. but they would be like a dream) so rry never became the plastic robot. the doctor came back the sam way as rory did. because he was remembered. as for the reason he was already dressed in those clothes i have no idea. same with the other questions
also as I remember they shot the pandorica, which had to power to preserve any thing in side of it, in to the middle of the explosion of the tardis, thereby exploding that re-creative power to the entirety of the universe, and since the controlling factor behind whether the power made something or not was whether it was remembered that it had existed before (by people, or paper whatever, i think) amy had the power to bring back her parents, and when given a reminder, the doctor and the tardis.
Rory is plastic, the Doctor got back from the crack in the wall because he came back through Amy's memories. I guess memory is powerful. River Song had one of those wrist time teleporter thangs and the Romans were plastic because they were created by all the evil things trying to capture the Doctor. Hope that helped!
