Yes, the cylinder needs to be bored to fit oversized pistons. The piston is bigger so the cylinder it rides in needs to be bigger. Your machinist can determine by how much.
No. What is there to upgrade to? The GM MAF's are unreliable, inaccurate piles of crap and going to AEM to switch to speed/density is kind of overkill for anything under 500hp.

The motor is internally stock, except for a metal headgasket and removed balance shafts. The stock pistons on 2nd gen motors are stronger than the 1st gen pistons (my motor is first gen swap). Your stock motor (with a metal headgasket!) is safe to around 400whp as long as you keep the detonation to a minimum. What boost it takes to make that power is irrelevant. Whether 20psi is safe or not depends what turbo you're running and how much fuel you have available.
Just in case you were considering it, like a lot of DSM people usually are... do yourself a favor and don't get a 16g. I don't care what anyone tells you, the ARE NOT appropriately sized for anything over 300awhp. You'll make the power you want far easier and safer with a larger turbo. Get some cams too.

Safer because you'll make the power you want with less boost and much, much less heat. The Evo 16g is slightly better, but it's still only a 300awhp turbo, realistically. With cams, that turbo isn't even going to be able to hold anything over 20psi until redline. It's better to just get an approriate sized turbo, you'll have a better powerband, it'll pull hard to redline, and you'll be much less likely to blow the car up. Plus, if you want more power later, it'll leave you room to grow.
Get a Translator PRO or VPC and get rid of that stock MAF and get rid of your stock upper IC piping just some suggestions. other then that nice build im from CT too by the way.

The AFR's on a dyno read richer than they actually are on the street. At 23psi (during the time of the video) I was running in the 11.7 range, and at 27psi (currently) I have a tune for the 10.8 area on pump and another for 11.2 on a pump/race mix.

No, I was running an Evo 16g before the accident (made 282awhp @ 21psi) and running a t3/t04e 50 trim after, that's what the current numbers were made on.
I run a BIG Evo III 16G now on my Scion tC. Bout to upgrade to a 20G. The t3/t04e seems to take a good while to spool on your motor. Still on stock Motor?
Yea the motor is internally stock except of a balance shaft removal and metal head gasket. It actually spool pretty quickly. I currently see 27psi before 4,000rpm which is more than decent for a 2.0L. The reason it seems to spool slow on the dyno is because of the numerous exhaust leaks I had at the time.
I'm use to hitting full boost by 2,800rpm. 2.4L motor in the tC. PSI totally different as well. 282 on a tC is usually seen around 9-10lbs of boost. You have some dedication though for rebuilding it after the accident. Mani looks good.
Tell that to my time slip, dumbass. If anything the power was significantly higher. I trapped 115mph on 21psi, which, for the weight of the car is more indicative of 400whp.

So you have a kick ass DSM and you skate the K2's huh? Great minds think alike I suppose. I've been skating the Fatty's since 96. And with the exception of 1 pair of TRS's, never skated anything else. My DSM hasn't been dyno tuned but it runs high 10's at the track on the bottle.
It's personal preferance really. 90-91's had the 6 bolt motor which has its benefits and its drawbacks, they are also ugly as death, as are the 93-94's. 95-96 are the same body style as my car and came stock with the 7 bolt motor. 97+ is the most common body style with the big wing and the big mouth front bumper. The old style cars (90-94) are marginally lighter, but that's about the only real performance differance. 92+ motors also had the issue with crankwalk.

I'm only tuning with an SAFC and I also have stock cams, combine those two and you get the lowish number. It should be an easy 400hp with cams and an intake manifold.
Exactly what i was gonna say. Cams and manifold make a big diff... I got one but not the other and i am shooting for 350whp+ with about the same setup...and a built bottom end bored .040 =)
Nice motor build, good sleeper look minus the headlights. Seems like 349 hp @ 23 psi seems a bit low for that high a boost level, what kind of tuning did you use? Not to say thats not much hp, 350 with AWD is more than enough on a street car.
