I made them out of blue foam (comes in huge sheets at hardware stores)... you pile the layers on each other and glue them together. Then you carve, sand, paperclay to give a smooth exterior.. or just bondo it... and paint. ^^ It takes a long long time.

All of our skits were done at either Texas or Louisiana conventions. We really barely go to anime cons down here anymore (as they really are more of an annoyance than fun these days)

I think with the release of the new DS game we may have one more Organization skit left in us. :)
