Erase the hdd with hdereaser from hirens boot cd using hd master pasword then use hdd regenerator from the same disc to test and repair.

if you had that many bad sectors the hdd wouldn't even be recognized by the pc so this is some sort of bug

is that a usb flash drive that you pulled out while it was testing/writing or something?

that might happen if you try to scan an usb drive and disconnect it while that test runs
