yes, it's ok for the arch to be bigger, but if the arch is too big then it will tend to expose the inner mechanism during mid-rotation. If you're ok with that then yes, it's fine.

The entire video series will include everything needed to make a slim tower start to finish. And I believe the video itself contains the recipe as well. Tool-wise you can use whatever similar implements you may have from watching the videos. As for the Domino, I do get this question a lot and the answer is no, I have no plans for such a tutorial. My specific tricks for that aren't really good for a tutorial.
It does not have to be a perfect circle, no. However an oval is not quite the right shape either. It's not something I can easily describe with words but a circle can be traced inside. Too much of an oval cut would expose the inside as the puzzle went along a 90 degree length-wise slice. Try taping your pieces together and simulate such a slice to know the limit of how much you can cut. Ideally you make as much room inside without exposing the internals when the puzzle slices.
I'm going to estimately conservatively here. $10 for a keychain. $10 for the 3x3x3. $3 for the 5 minute epoxy. $16 for enough black Apoxie Sculpt for 30+ puzzles. About $30 in consumable material. Then there's the non-consumables like the cutters (about $15), a craft knife (about $5) and optionally a Dremel (about $60). And some post-it notes (about $5-8 worth). The puzzles and epoxy you'll be buying frequently, the rest are almost one-Time expenses.
great vid very descriptive and i was wondering of you could elaborate on the corners a little bit thiugh and if you are playing on making these for ne other of your custom builds
The core is a 30mm 3x3x3 keychain cube per the twistypuzzles article I mentioned in the first half of part one. Part 2 should come along in the next day or three.

what type of 3x3 keychain is that i have some rubiks cube brands and the core is jjust like a regular cube.. that one lookks weeird
