I had the same issue with my BK2. One remedy was to ride the spine of the knife against the sheath when putting in and out. The final remedy that was much better was I got a hold of A nylon RC5 sheath. It fit perfectly and is a nice sheath. My BK11 has the same problem.
@XX7Saint i actually never tested it when it i first got it but i felt the edge and it felt sharp but im thinking i might have come dull but im not sure.
It has to be a munufacture defect. I have a first generation knife and I do not have any issues with the sheath other than it stinks. But for the money I paid I guess I cant complain. Just waiting on Paul to get his leather sheaths in production. Be safe out there.
The knife should not get that dull that fast. It also is not going to be as sharp as some of your thinner blades, but you already know that. I have already read some really great ideas here. The tape idea is a real good one. I would also suggest a file, like I told you during our last conversation. The next time I talk to Ethan Becker I will let him know. The sheaths are very new so this maybe a new issue that more people are experiencing. I will give you a call here soon.

1. To find where the ware is in the sheath put masking tape on the blade and then pull it in and a out and you should be able to see where the ware is on the tape.
2. Pull the knife in and out of the sheath a ton of times until it wares the spot on out.
3. Get some small craft files and work the inside some.
Other then this issue the sheath looks nicer then the old one.
I have the first generation of the BK2 and it has the old style sheath ,and it seems to be fine. I think you are right it has something to do with the new style sheath. If you take the knife in and out of the sheath enough, it may fix itself.
One of the ways to go I think is trying to extract the knife as many times as possible until you wear out the problem spot. The sheath should remain solid after that. Then sharpen the knife again and see what happens.
to fix it just keep doing it 100+ times and it will get rid of the inside bit its rubbing on
