Mine is 640x480 too. Not much, but we probably agree that the screen size and framerate increase (in some games, at least) somehow compensate for it (I finished F.E.A.R. and the HL2 episodes with this) :D
It seems it's better to leave those two options by their default settings (at least my remote have a "default settings" button). I have no idea about why are you having that problem; are you sure you are feeding the panel with exactly 640x480@60hz?
Screen config -> Advanced -> Monitor (or Screen, something like that... my Windows is in spanish so I don't know for sure)
If you use a CRT monitor, be sure to set the frequency back up when you use it, since CRTs running at 60 hz are really stressfull for your eyes (a lot of flickering) when compared to 75-85 hz. LCDs don't have that problem.
i actually just used catalyst control center (ATi video control thingy) and after a little fiddeling i found out 85 hertz works best. it still flickers very slightly but its much better now.

PPS: can you recommened some games that work well/are fun using a projector?
In my case, I just can't play Ghost Recon Advanced Warfighter with my projector, because it's too difficult to distinguish anything compared to any crt or lcd monitor (in that game, you get one shot and you're dead, and you need to measure your bullets and be very precise when shooting). Racing games are nice with this projector, and so are emulators and other kinds of games (like Frets on Fire, for example).
I tried GOW, but if I remember correctly it doesn't allow 640x480 and my panel doesn't do scaling, so I was losing part of the screen or something like that (is it my idea or was this the game with really, REALLY weird default resolutions?).

yeah lol
i do have 1 problem.
my projector screen flickers every 3-4 seconds and its very noticable while watching movies.
do you have this problem aswell or do you know how to solve it?
there is a lot of options on my projection panel such as FREQ and PHASE which i have no idea how to use.
any tips?

It depends of what games do you like to play.

yeah i play fof on there with 2 people its awesome.
i was going to try gears of war, but since the games is very dark i doubt i will be able to distinguish a person from a wall :P

hmm weird.
my ingame settings allow 640x480 and 400x300 so I am gonna try. i just hope it will not turn to 60hz :P
