Don't like to add to the confusion...but you talk about the voltage drop off over the surface of the plate, due to the resistance of stainless, but you also talk about the need to keep the plates at even distance, so may be take both problems and get the advantage, angle the plates closer to each other the further they get from the terminal, so the drop off is compensated for.....difficult to orgainise...but may be helpful.

Hello, I have a plasma cutter,shear break and roll, hand shears, and so on. The best thing I have found for cutting sheets is my little table top Ryobe band saw from Home Depot. Under $100. I outfitted it with a metal cutting blade from the guy at Prax Air. (or any place that builds bandsaw blades). With the bandsaw I have no worpage. If I have to clean up the edge I use a file or my 4" grinder. Works perfect everytime.
Don't get me wrong about the plasma cutter, I love that too.
