I just got my TIE fighter helmet in tonight from a fellow in Germany, very similar to your Trooper helmet here. I love the presentation you are doing here, it is very helpful!
The instructions are good for a quick build and thats about all...
I just got back from my first troop and I can tell you that if I had built it using the instructions there's no way I would have been as confident or as comfortable as I was for 4hrs trooping @ SDCC.

the tools I used to put the Helmet together were:
Dremel
Small files
Painters tape
Screw driver
Sand paper
Pliers

From what information I have gathered the differences are:
HERO lenses are a Smoke colour and are bubbled.
STUNT Lenses are a Green colour and they are flat.
HERO frown has 3 breath holes.
STUNT frown has 4 breath holes.
HERO brow piece is lower.
STUNT brow is a little higher.

Well I have finally started "The Helmet".
This will take a few episode's to assemble, I don't know how many episode's yet it could be 4-6 or even more so hang on in there...
In this episode I cut out the frown so I can get some fresh air into the helmet...
