To make this work you need a 5mm thick drive, I believe the one you used was an 8mm drive, I went through the exact same issue the first time I attempted to upgrade my Zune 30 I eventually found a 5mm thick 60GB drive on eBay. I have also seen them advertised as large as 120GB at 5mm thick, but very expensive.
i found these videos very useful, i learned a lot from these vids... i took mine apart to put in a larger hard drive (which i later on found out was the same size) and if i would have watched this vid beforehand i would have not broken the headphone jack on the doner zune (dont ask how i broke it.. i don't even know) (yes i know this post is over 2 years after the vid and i know my zune is outdated but it still works like the day i bought it and ive had no need to replace it yet)

i know someone that put a 80g in a 30g you have to slice the rubber bumpers down or shave them down and it will fit it will be snug fit but he can do it with a 80 you can do it with a 60
no, the 80 gig is completely different looking than the 60 gig. The 60 looks like two 30 put togather and is very large, the 80s harddrive is longer and not nearly as fat, i have one of those two. im not saying its impossible to put the 60 in, i am saying that its not comparable to the 80, even though you would think it where.
id by system files your referring to music, pictures, video, then yes. that data is stored on the hdd and would obviously be gone. However if you mean the basic operating files then no, those are on the motherboard.
hey man ur awsome but i neeeeeeed ur help reallllly bad u c my zune is messed up the "software" whenevr i attach it to the computer the computer says this usb device is not recognised and it says this usb device is malfunctioning so i callled the company and they couldnt help so i realllllly need your help to let me kno if ther is a way i can possibly fix and if ther is plzzz let me kno thank u4ur time ltr
the original ones i never had on just the ones that where cut, and i tried putting it togather without the hardrive casing and no stoperrs or anything, basically just the harddrive freely placed in the casing with nothing else and it still didnt want to fit perfectly however it did fit much better.

i know someone that put a 80g in a 30g you have to slice the rubber bumpers down or shave them down and it will fit it will be snug fit but he can do it with a 80 you can do it with a 60

no, the 80 gig is completely different looking than the 60 gig.
