@dirtastegood I can't go into details with the header length although I can say that with our layout, we did find one specific length that gained us a good 5 HP/2 ft-lbs at their peak. Keep in mind that Formula SAE requires us to run a 20mm restrictor so our custom fuel injection and performance parts this year only netted about 5hp over stock power... which is impressive.
@dirtastegood In terms of mufflers, the three I personally tested was the Two Brothers M-7, a custom FMF Q4TI and the Pro Circuit Ti4R. I would say overall the different between the least powerful (Pro Circuit Ti4R - Quietest as well) and the most powerful (custom FMF) was only about 1-4 HP over the entire HP curve.
@dirtastegood We considered weight, price, power/torque, noise and packaging. My favorite was the Pro Circuit Ti4r. I am positive we could have modified it to make up most of the power loss... plus it is a VERY well built muffler. Easily stood up to our dyno runs... where as the Two Brothers muffler failed before we finished 10 dyno pulls (instructions say not to use it for dyno pulls as well... but we disregarded that).
