you cannot make something and call it a Chapman Stick w/o getting sued. It's way easier to send the wood to Stick Ent. and get a real Chapman Stick made from your custom Ironwood. That way you will be able to get the fret rails, and all the stuff that makes the Stick a stick.
You can only get sued if SELL a trademarked or patented item. You can make them for yourself or as gifts all you want. "All the stuff that makes the Stick a stick," just means existing electric guitar components readily available form guitar-making suppliers world-wide. So making a Chapman stick to save money and/or for the pride of accomplishment is legal, legitimate, and a compliment to the original. In addition, most patents taken out are simply improvements on existing patented items.
I think most are one piece longbow but a couple may be two piece, couldn't find any info on build methods on the net but my dad said he is working on a in dept guide how Chapman sticks where built and new builders tips but that might take a while to finish.
Check out the tappestry forum at tappestry DOT org. many threads about building two handed tapping instruments there. Some superb. btw, i think the chapman stick wood version is made of at least 7 pieces of wood laminated together. This is so they won't warp easily.
