@Jshaw71 You obviously haven't watched all of the behind-the-scenes on Youtube and on the Iron Man Special Edition DVD. ;) They did quite a bit with Robert actually in the suit. Yes, they actually built the Iron Man suit. I think it was made out of something more lightweight like fiberglass, but it's real. Of course, it can't shoot repulsor blasts or fly. The CG stuff was, most likely, only for the fast-paced action shots (like the dogfight with the Air Force).

They've already tried motion capturing the human face using angelina jolie in an animated film. I forget what it was called. Basically they glued a bunch of sensors to her face.
