I've had reasonable success with empty cans just by saving the sandpaper/steelwool step until after I've already cut the can and taped it down. Just in case people had the same problem I did, and couldn't wait to drink their sweet nectar.

That's a shame, but I've had similar problems myself. The metal doesn't stand much folding before it snaps. You may be scoring the fold lines too heavily, or it could be that the can you're using is just an unusually brittle example.
Annealing the aluminium sheet will make it very soft, easy to work and resistant to cracking when folded - this can be done by heating it in a hot oven, then taking it out and allowing to cool naturally.
@Magnulus you might try scoring the lines with a very large sized ball point pen so that the creasing occurs over a larger surface area, thereby distributing the stresses.

This is just freaking awesome! I would probably skip the sanding and cover the can logo with something -- scrapbook paper or some such.
Again, this just blows my mind how you took a regular can and made something beautiful out of it.
