The battery will last around 3 days if the phone's in airplane mode. Make sure you post it as an urgent delivery.

You can get it from an art shop. It's usually called "foam board". The stuff I used was 5mm thick -- it comes in different thicknesses.

It changes depending on country, but basically: Cost of iPhone + cost of contract + cost of Apps and music installed on the iPhone + cost of art materials + cost of time to make the card + postage + cost of charging the iPhone for the rest of its lifetime. So many thousands of dollars / pounds / yen etc

When it's in transit, the iPhone should be in low-power sleep mode, so it will likely last a few days. The iPhone can last about 2-3 days if you don't use it much at all. ie no calls, just checking for text messages very occassionally. But you probably don't want to post it anywhere it will take more than 3 days to arrive!

Just ship it on flight mode, may last even a week, if not touched. But I dont think biggest problems are not battery and cracking screen, it is how well thurst your post service :)

You could also pad the envelope with bubble wrap. It's more thrilling to mail a naked card though.
