You would have to make a two piece mold. One off the outside and one off the inside and put the two have together and do some sort of roto-casting otherwise the inside wouldn't be super smooth like the Vader helmet unless you wanted to hand sand the inside with bondo N such.
@moraisdesantana Yes, but it would be much harder to do that there's four layer's yo it the first two I can't remaber but there's a fiber glass layer well two layers.
Nope, didnt use any release agent. Didnt need to because it was a glove mold and there is a lot of detail on these helmets so I did not want any release agent clogging up the pours of detail.
@sonicfreak04: yeah until its all used up. Depends on what type of material you use to cast in the mold which will determine how long the mold life is.
The funny thing about this video, as I was watching it I thought "Hey that looks just as good as that Tim Allen guy's helmet from the rpf" Then I looked to see who posted the video.
Yes it was sculpted from scratch out of oil based clay. Took around a 100 hours to do or so. Unfortunately I don't have any video or pictures of the build up but I will be sure to take some kind of progress photo's of the next project I do (which more than likely will be either Clash of the Titans armor or I'll revisit my Gladiator helmet and finish that.)

Search for any kind of OIL BASED CLAY as this type of clay will not every dry out. I have reused my clay for many projects. Even after molding off of it, it can still be reused.
at 2.42, i can see like straw pieces of fiberglass? i take it this put in as well as the fiberglass? is so what is it called, also what type of resin do you use. many thanks
The resin I use is from a company called JGREER. The type of fiberglass is call "mat" fiberglass and comes in a giant sheet. You can buy bulk online or go pick up the sheet mat fiberglass at Home Depot.

The 1st mold??? Do you mean the tan sculpted helmet? Thats just oil based clay that was used to sculpt the helmet and then the rubber silicone was painted over the clay multiple times to build up the layers
