Ever wheel with IFS? Its got "springs" (even though leafs are springs too), and it don't flex half as good as a Solid Axle with Leafs. A 4-link will flex better but leaves flex good for the money.

5.29 gears will run 34" to 36" tires decently for both road and trail use.... if you'r running a 4 speed tranny you'll be running pretty high rpms to stay at 60 mph on the highway though.

5.13 are good for 34" .. as far as bigger axels goes... stick with toyota.. unless you're gonna put 38" tires with 300 plus HP V8

Welding should be fine. I suggest making a small steel plate to insert in the center of the spiders, then filling in around that with welds. also be sure to thoroughly degrease the differential before welding.
