There is a scene on CP2, not on the DVD but shown on cable channels, where after Andy and Kyle leave the factory, they show that part of his face landed in the bowl of liquid rubber, which gets molded with the rest of the rubber and then a new head comes out of the machine, camera zooms in and the face smiles

Chucky wasn't scary anymore after the 3 film, they made his character too comical.

this was the ONLY way possible to get a 3rd sequel they had to do it. there was no way to resurrect chucky after the 2nd movie. incase u forgot he died a brutal death in cp2 and before that he was stuck in the good guy doll forever. unlike his 1st death they couldnt just scrape all that melted plastic of him and make a new doll like in the beginning of cp2. they had no other options but to do something more supernatural

@FastandFurious450 Chucky never really died in CP2 though. In the first film the Voodoo doctor said the only way to kill Chucky is to destroy his heart. Chucky's heart was never destroyed in CP2 so when the blood from the body dripped in the vat of plastic in CP3 his soul was transferred into another doll body.

@LordMalice6d9 good point but its pretty hard to be alive when your head explodes. plus chucky got shot in the heart in the first movie but that didnt stop him from being resurrected in cp2. all they pretty much had to do was scrape his burnt skin off his head, put new rubber skin on his head and connect it to a whole new doll. thats pretty much it.
