the movie cowls look SO thick? Can't we mold rubber or whatever composite thinner for the movies?!

@Johnnysynth it'd be so thin it'd tear at the slightest movement. It also helps that an animated cowl has full flexibility, which rubber does not. It's a choice between being able to keep the mold/details and mobility. Begins certain had that issue, since the neck was part of the mark.
