Power switch it a bit of a 'wherever-there's-room' sort of thing. It doesnt NEED to be anywhere specific, so long as the cable will reach.

Yes, if you have a laser cutter, or a water jet, you can machine all the custom parts yourself. :)

Pretty much that's all you need for most things. Most of the modding I do it cutting, some mesh bending, and painting. Mainly just the things you do, and a little more. Need to get back into it, but I can't afford it. ;(

The right tool for the right job. If you had access to the propper tools, use them.

Dremels are OK for cutting thin sheet metal, but when it comes time to mill custom fan grills, etc ... well try doing that neatly with a dremel. :P
