On teh subject of the great maze chracter order, I tend to always have either Metaknight or Samus in my order.

My usual order is soemthing like

1.R.O.B

2.Mario (all round fighter, and my best)

3.Metakight (Excellent with the sword and Special moves are very effective) (Second best Character)

4.WEll for this its either Samus or Fox (They my 3rd and fourthy best)

Once you complete the subspace emissary, go back to the level where you play as Link and Yoshi (which I think is the Forest) and there's a door right near the beggining of the level which take you too him.

You don't fight him in the maze.
